I’ve made a jeans quilt before, but the pieces were much bigger than 4″ squares. I’ve also made a cat scratching post, and back in the 70s I made myself a full-length coat from several pairs of bellbottoms.

Most common use I have seen for recycling denim has been paper making. Not that that is an easy task everyone can do, but those that make their own paper commonly use old jeans as the rag content.

My girlfriend’s aunt made a jeans quilt with a flannel-sheets back — the absolute warmest blanket I’ve ever used! It’ll cook a cold out of you in about two hours.
One metalworker I knew used a cut-off leg as a workshop cap.

I think I can do a quilt - though don’t you have to use some sort of a super-duper needle to stitch ‘em together?

I make doggie rope bones out of old jeans. Dogs love them.

I’ve made a few things out of denim. This couch cover being one; http://johanna-lee.deviantart.com/art/Denim-Couch-Cover-62771575
I’ve also made and apron, cusions and a footstool/square beanbag thing.
